Are you running a doo belt or aftermarket?

On a trip back a few weeks ago I blew a belt on my 05 sdi. It was about 40 f out, I never seen this happen to a belt before, the largest piece I could find of it was about 3 inches long, it was like the belt just explode. I spent about 30 min. trying to get all the string and stuff untangled from the clutches what a mess! And it was a stock ski-doo belt. I think those clutch covers on the revs don't allow for enough air flow or something.

G Man, thanks for the great tips!! My son's sled has taken out two belts this year (04 Rev 800) and we'll try these tips to see if we can calm the belt eating monster!

I agree with GMan.
I drilled a bunch of 1" holes in my plastic cover, rather than remove it, as I didn't want to move the tool kit.
Also, check your clutch alignment and make sure its right.

I've got 4000km on my original belt with no real issues. Clutches still run a little hotter than I would like however.

The new revs they have changed the new chain drive system and it allows for more play when on the gas hard and you just let off, that equals less blown belst as well.

Before you go and start changing things around, how about cleaning the clutches to ensure proper operation and check the clutch alignment? Did you clean the clutches before the season started?

Yep do this first. Once that is done throw that pile of junk black clutch cover away and put your tool kit in your trunk. Pull your primary apart and put in a 200/290 primary spring, and drop at least one tooth on the top gear. This will make the sled much more fun to ride and faster as well. The primary and secondary should stay cooler. Total cost abotu $50or so.
I have a Hyper Lite on mine. Cost me $400 canadian. Yep i got a nice deal. It is amazing how cool the primary is now. I can not even warm my hands off of them now. Well worth the money.

A misalignment and/or slippage would also cause clutch overheating.

The sled should not blow belts from the factory, so the fact that it's blowing belts means that something is wrong.

I strongly disagree that the answer is to throw away the plastic on the clutch guard, changing the spring, relocate the tool holder, or change the gearing. Do the mods after the stock machine is operating properly.

Your condescending tone isn't appreciated... I've got 13,000 km on my 2 REVs with no belt problems. I was affected by the ring problem. You draw the conclusion.

You're DEAD WRONG!*

Maybe 1 in a 1,000 new sleds have their alignment off enough to cause an issue.*

Bet it is way more than that. And just how much or little does it have to be off to cause problems ? I've seen them off as little as 2mm and cause big time belt problems.

You know what burns me----the price of a BRP belt. Son couldn't pick up an aftermarket locally so drove 45 minutes to the nearest dealer, and taxes in the belt was $160 !!! Highway robbery.
We'll try all the advice given thanks. He did talk to the service manager after complaining about the cost of the belt, and he had the same running hot concerns as have been stated here, move the tool kit and drill a couple of holes were the recomendations as well as making sure to break the belt in for 50 miles.

You got burned. They're about $120ish with the tax here.

Yeah, I thought so too. I'm heading to the city this weekend and am going to shop a couple other dealers and see what they charge. List price is set by BRP, so if you're paying 120 in Manitoba we should be close here in Ontario.
